Crude-Oil Topping Units Atmospheric & Vacuum Distillation for Hydrocarbon Fractionation.

Overview

Balaji Consultants designs and supplies batch and continuous crude-oil topping units for the primary separation of crude oil into valuable hydrocarbon fractions. A crude-oil topping unit performs the initial distillation of crude oil to recover products such as naphtha, kerosene, diesel and atmospheric residue (long residue). The exact product slate, cut points and product quality depend entirely on the crude assay, required product specifications and the client's commercial objectives.

Balaji Consultants offers both batch and continuous topping technologies. In a batch topping unit, crude oil is initially processed under atmospheric distillation conditions; once the atmospheric fractions have been recovered, vacuum is gradually applied to the same distillation system to recover heavier hydrocarbon fractions that cannot be economically distilled under atmospheric pressure. In a continuous topping unit, crude oil is continuously processed through an atmospheric distillation column, with the atmospheric residue subsequently transferred to a vacuum distillation column for further separation under deep vacuum. Depending on the project requirements, heating for both batch and continuous systems may be provided by direct-fired heaters or reboiler and thermic-fluid heating systems.

Balaji Consultants has extensive experience in both batch and continuous crude-oil processing systems, including the engineering of 150 KLPD crude-oil topping facilities. Every plant is individually designed based on the client's crude assay and desired product slate to achieve optimum product recovery, energy efficiency and operational reliability.

How It Works

Crude Reception & Feed Preparation

Crude oil is received into storage tanks and transferred to the processing system. Where necessary, the crude may undergo preliminary settling or filtration to remove free water and large suspended contaminants before entering the heating system. Feed characteristics, crude assay and required operating conditions are reviewed before processing begins.

Feed Heating

The crude oil is progressively heated to the required process temperature. Depending on the selected plant configuration, heating may be provided through direct-fired heaters or reboiler and thermic-fluid heating systems. The heating system is designed to achieve the required flash conditions while maintaining safe tube velocities and minimising the risk of thermal cracking or coke formation.

Atmospheric Distillation

In a batch topping unit, the crude oil is first distilled under atmospheric pressure; as the temperature increases, the lighter hydrocarbon fractions — naphtha, kerosene and diesel — are progressively recovered, condensed and collected separately according to the required cut points. In continuous plants, the heated crude enters the atmospheric distillation column where lighter vapours rise through the column while heavier fractions remain lower, producing overhead naphtha, kerosene and diesel side cuts and a continuous atmospheric residue stream withdrawn from the column bottom.

Vacuum Distillation

In batch plants, after completion of atmospheric distillation, vacuum is gradually applied to the same distillation system; reducing the operating pressure lowers the boiling temperature of the heavier hydrocarbons, allowing additional valuable fractions to be recovered while minimising thermal degradation before the final residue is discharged. In continuous topping units, the atmospheric residue is continuously transferred to a dedicated vacuum distillation column where deep vacuum allows the recovery of additional heavy hydrocarbon fractions at significantly lower temperatures; the remaining vacuum residue is discharged continuously from the column bottom.

Product Collection & Storage

The recovered products — which may include light naphtha, heavy naphtha, kerosene, diesel, heavy gas oil, vacuum distillates, atmospheric residue and vacuum residue depending on plant configuration — are cooled and transferred to dedicated storage tanks. Product quality is monitored throughout operation to ensure compliance with the required product specifications. Depending on project requirements, additional downstream processing such as stabilisation, hydrotreating or further fractionation may be incorporated.

Process Configurations

A

Batch Atmospheric-Vacuum Topping Unit

Crude oil is processed in a single distillation system, beginning under atmospheric conditions to recover the lighter fractions. Once atmospheric recovery is complete, vacuum is applied to the same vessel to recover heavier hydrocarbon fractions before the final residue is discharged. Offers lower initial investment, operational flexibility and a simple plant layout; suitable for lower and medium production capacities.

Continuous Atmospheric & Vacuum Distillation Unit

Crude oil is processed continuously through an atmospheric distillation column; the atmospheric residue is transferred directly to a dedicated vacuum distillation column for continuous recovery of heavier hydrocarbon fractions. Offers continuous production, higher throughput, improved thermal efficiency, better process integration, stable product quality and a higher degree of automation.

Yield estimates and product cut-point guarantees are only issued after receipt of a complete characterisation of the specific crude source and target product slate. Generic crude assumptions are not used as the basis for equipment sizing.
